Surface texture optimization of AM metal components for improved mechanical performance: Understanding the surfaces of AM metal components.

Abstract: Additive manufactured (AM) metal components have intrinsic rich surface textures, which are characterized by being extremely rough and packed with surface and near-surface defects. There is a clear need for novel surface finishing techniques capable of not only improving the appearance of the AM-produced components, but also capable of removing all the surface defects, which in turn, will improve the mechanical properties of the components. Surface finishing of AM components is a very challenging task due to the extreme complexity that the free-form building technology offers to the industry. Many of the AM-built components have very delicate features, extensive internal structures, and different types of surface textures within the same components (i.e. upskin, downskin, etc). Moreover, the extent of the surface defects goes down to 200 microns under the surface, requiring a substantial metal removal. This makes it very difficult to achieve uniform metal removal during the surface finishing operation. For these reasons, we have been investigating the effect of different surface finishing technologies on the mechanical performance of AM-built components. We are targeting the uniform removal of surface defects by electropolishing, chemical milling, chemical-accelerated vibratory finishing, and the combination of them. We will discuss the advantages and disadvantages of each one of these surface finishing techniques and the strength of using a combinatory approach to achieve uniform metal removal. Finally, we will also discuss the best methods for the characterization of these surfaces using surface texture parameters that correlate accordingly with the dynamic mechanical performance of the components.
